Building a Repeatable Press-Ready Prepress Workflow: How Standardizing Color Separation Steps Eliminates Guesswork

A strong screen printing shop does not rely on one designer remembering the “right way” to prepare every file. It relies on a documented prepress system.
When separation decisions live in individual habits: different underbase settings, inconsistent halftone choices, improvised color matching, and unclear file versions: quality becomes difficult to control. The same artwork may produce different results depending on who prepares it. Reorders become slower. Press operators spend more time troubleshooting files that should have been production-ready.
A repeatable prepress workflow solves that problem by turning color separation into a sequence of defined, reviewable steps. Every operator follows the same checkpoints, uses the same production standards, and records the decisions needed for the next run.

1. Start Every Screen Printing Job With a Standardized Intake
Before opening artwork, define the production requirements. A short job brief prevents operators from making assumptions later.
At minimum, record:
Garment color and fabric type
Finished print size and location
Number of planned ink colors
Whether the job uses spot colors, simulated process, or CMYK
Target mesh count for each screen
Preferred squeegee durometer
Required print opacity and hand-feel
Customer reference art or approved proof
Reorder status and previous project information
This intake step is especially important for dark garments. A design intended for a black cotton shirt may require a different underbase strategy, ink deposit, and mesh selection than the same artwork printed on a light polyester garment.
Your shop should also define default operating ranges. For example, a 110 mesh screen may be reserved for heavier underbases and high-opacity coverage, while 156–200 mesh screens may support more detailed color work and moderate halftones. These are starting points, not universal rules. Your production standards should be validated against your own emulsion, exposure unit, ink system, and press.
2. Standardize Artwork Prepress and File Preparation
Artwork preflight should be consistent regardless of who is assigned the job.
Create a checklist that confirms:
The artwork is at final print size.
Raster elements have sufficient resolution for the intended detail.
Transparency is intentional and preserved.
Unwanted backgrounds and stray pixels are removed.
The design is classified correctly as spot color, process, or simulated process.
The print area and registration marks are defined.
The file is named according to a consistent convention.
A useful naming structure might be:
Client_Design_PrintSize_ColorCount_Version
For example:
Ridgeway_TrailBadge_12in_6C_v03
The goal is not simply neat file management. A clear naming system prevents an operator from sending an outdated transparency or film output to production.

3. Use Defined Color Separation Standards
The separation method should be based on the job class: not on the personal preference of the designer assigned to it.
For flat logos and text-heavy graphics, use a spot color workflow where each production ink corresponds to an individual channel. For photographic or gradient-rich artwork, use a simulated process approach with controlled halftones and a defined ink count.
A shop standard should specify:
Approved separation method for each artwork type
Maximum or target color count
Standard channel naming conventions
Highlight and underbase rules
Default halftone frequency and angle
Approved ink library or color references
File output requirements

4. Make Intelligent Underbasing Part of the SOP
Underbase decisions should never be an afterthought. On dark garments, the base white affects color vibrancy, registration tolerance, ink consumption, and final hand-feel.
A conventional solid underbase may provide coverage, but it can also create unnecessary ink buildup. That buildup can make a print feel heavy or “bulletproof,” especially when several opaque colors are printed above it.

Color naming is not color management.
A channel labeled “red” can represent very different ink choices depending on the shop, ink manufacturer, garment color, and production conditions. To improve consistency, maintain a controlled ink library that identifies the actual inks available to production.
Your ink library should include:
Ink brand and product line
PMS or reference color
Opacity classification
Recommended mesh range
Typical print order
Suitable garment colors
Notes on dot gain or coverage

Halftones cannot be standardized in isolation. Line screen, mesh count, thread diameter, stencil quality, ink viscosity, squeegee pressure, and substrate all influence the final dot.
A practical SOP should connect each halftone profile to a known press setup. Record:
LPI, or lines per inch
Dot shape
Screen angle
Mesh count and thread diameter
Emulsion and exposure standard
Squeegee durometer
Ink system
Substrate
Dot gain compensation curve
For many apparel applications, shops begin with moderate halftone frequencies and validate them through test prints. Finer halftones may require higher mesh counts, tighter tension, cleaner film output, and more controlled exposure.
Squeegee durometer also matters. A softer blade may increase ink deposit for an underbase, while a harder blade may help preserve detail on fine color screens. Whether your house standard uses a 70-durometer blade or a triple-durometer configuration, document the default and define when an operator may deviate.
Dot gain should be measured rather than guessed. Print a step wedge or tonal target using the intended mesh, ink, squeegee, and garment. If a 50% digital tone consistently prints darker than expected, compensate through a documented curve or validated separation profile.
7. Require a Live Prepress Review Before Output
A press-ready file should pass a visual review before it reaches the screen room.
Every operator should inspect:
The full simulated print preview
Each isolated color channel
Underbase edges and choke
Highlight and shadow detail
Registration alignment
Transparency and knockout areas
Halftone transitions
Potential ink buildup
Final print size and orientation
